Our dually that we only use to pull the LQ trailer, has an overflow problem when taking the huge hills around Branson on... my husband has talked to Ferguson Diesel about it, it is not the EGR or a head gasket leak... does anyone else have this trouble? where do we go from here? The radiator overflow blows all over under the hood and we have to add antifreeze all the time.

EGR COOLER! Been there done that! The major problem with 6.0 Fords! The main way to check is to remove the egr valve, raise the truck up in the rear then look down in the hole where you removed the egr valve form and you will see water or coolant!
If you have someone follow you down the road while towing they may also see some smoke coming from the exhaust.

Just got thru the same issue. Talk with your dealer. I have a Banks 6 gun tuner with speed loader and they are covering warranty. This is a very common issue. The first step is to get to a technician or dealer that understands how to test for this. It has to do with variations between the oil temps and coolant temps. The oil cooler clogs causing the coolant not to flow to the egr cooler thus the boil over. (Casting Sand, some say we should install a coolant filter on this engine which voids warranty) And only at heavy load and generally up hill. I just had my oil cooler replaced and now based upon tests I am getting my head gaskets replaced. Mine is still warranty although I am seriously researching having ARP studs installed which will blow the remainder of my warranty. I have read that letting your truck climb extreme grades in cruise can cause this as you cannot control the heat and boost pressure. I have recently purchased a Scan Gauge II device that allows accurate systems monitoring. And this weekend I will be throwing away my Airaid Intake and installing a Banks ram air to get true cold air. Good Luck

Does it do it when you remove the chip? I have a chipped 6.0 and get some coolant blowback or whatever you want to call it, but only with the chip in, not with the stock settings. Was told some was normal, sounds like yours is more than "some". Mine has never needed additional coolant added because of it.

They will ALL do it unless it is by-passed and fixed right! Just replacing the cooler on fixes the problem a short time.
Also, thye ALL 6.0's do it chipped or not, it just shows up more when you adjusted the factory settings by adding the chip or programmer!

Dealer told me there were no problems (taken in w/ stock settings) even though I could smell hot coolant under load. I would be very disappointed if this particular dealer overlooked or evaded the problem, as its a very high volume, respected Ford dealer in my area.
Hogtown, not to doubt your personal experience, but I'm skeptical when someone says "always" and "never". Maybe I'm being naive, but I'd like to believe that not all 6.0's have to have some sort of modification just to cool properly. But you do have me thinking about taking it in somewhere else for a second opinion.

Google "6.0 Puking” you will get all the info you need.HTB is correct it has a lot to do with the coolant path. As I said above the dealer should monitor oil temp vs. coolant temp to determine the problem along with other tests. All large 6.0 repairs have to receive pre approval from Ford now.I like the truck and frankly paid a lot for it so I am trying to work out the kinks.After warranty I will be adding the coolant filter and the Banks intercooler. The ARP studs are clearly the talk of the town on these issues.And simply you will find a lot of discussion surrounding testing the cap on the coolant bottle after it blows as it may be compromised.

Common issue. I was caravaning with a friend who has a 6.0. I was following cause I had never been where we were going. I keep smelling burning antifreeze. Long story short, got on a steep grade out of Ashburn, N.C. He could hardly make it up the hill at 45 MPH. Not too long after that, he was spraying for mosquito's with white smoke out the tail pipe. Every bit of the coolant went into the motor due to a cracked EGR cooler. Reason for the cracked EGR cooler was due to the cooling system being overpressurized from blown headgaskets. One new motor, turbo, EGR cooler, etc. That was one misserable trip. My suggestion to you is to get it taken care of or you will not be happy on the side of the road.

Cj, remove the chip...take to different dealer for second op.
Ford has service bulletins about this and they do have a fix under warranty. New studs, gasket, etc and different method of torq. during assembly.
I bought a used 05 F250 that had been chipped and blown. Dealer rebuilt motor and put on the lot. I have 120K on this factory rebuilt motor and no problems pulling 3H Steel trl loaded.
I've also heard horror stories about this motor, but so far mine has been great with no mods.

Are you guys using the right antifreeze? Ford is very specific about which formula to use: the wrong one might clog up the radiator and induce the overheating. When I say "always and never" while talking about a 6.0 engine, you can take it to the bank!
Any and ALL 6.0's will have this problem period!!!!! The ones that have been modified with a chip or programmer will have the problem sooner that non chipped trucks because of the extra heat and fuel that is being sent into the engine! Sure you can spend the money and install a new egr cooler but you are just buying a few more miles. If the Ford stealership would install the egr cooler delete kit (like all aftermarket repairs do) they will SOLVE the problem! The cost for either is the same, but Ford see's it as installing the new cooler so they can get you back in and have to replace it later. Double their money!
Find another stealership to use. Check out powerstroke.org and read the post for yourself! They have sections for all engines, 6.9's, 7.3 IDI, 7.3 DI, 6.0's and the new 6.4's!

Thank you all for your input!!!!!!!!!We will take it immediately to a "Stealorship" and have them look it over. It is funny to me that we have a 7.3 diesel 4x4 that has not had any problems and still looks and drives like new!!but, it is a single wheel instead of a dually... If we don't get complete satisfaction with the "stealorship", we will kick their butts and go buy a sport-chassis with a hauler bed...that'll be great around town, huh?

My 2005 "6 leaker" was pretty much flawless for the first 50K or so other than a small oil drip that the dealer never got fixed right. Then it started somehow losing about a gallon of antifreeze a week in just daily driving (no heavy towing). I took it to the dealer twice to have it checked out and they said there was no problem and it was normal to use that much antifreeze that often. That was BS because it never used a single drop of antifreeze in the first 50K miles. So after getting frustrated over the dealer not taking care of the issue, I fixed it myself. I traded it in for a 2008 V10 gasser. I wasn't about to go with the 6.4 diesel with all the new EPA crap on it.

My 07.5 Dodge had all of the mess on it till a few months ago, then one day I noticed it was running so much better and had much better fuel mileage so I looked under it and WOW all of the stuff fell off! hee hee!
