Issue: this was a self install job. So, we installed the controller per the directions...truck is not 'pre-wired'. Hauled both trailers for a time with no issues with controller until on one trip it locked up. Had to unplug it from the pedal. It melted the fuse and the wire that runs from the pedal to the controller. Controller does work.

My guess would be something that is grounded & it shouldn't be. Trace the wire, see where it's getting pinched or grounded out & replace it. It could have a bad connection at the other end causing the issues too.

There is a wire, maybe the red one, coming out of the brake control that goes to the cold side of the stop light switch. Back in those model years you had to go under the dash, above the steering column to a large loom of wires. In that loom there was about 7 white wires and you need to find the one white wire that goes hot when you press the brake pedal. That loom was about the size of a quarter. I put brake controls in these Chevrolet's for for years and this was the hardest one out there. No room to work, laying upside down with a test light probing white wires while pushing the brake pedal with your elbow. Back in the mid 90's Tekonsha furnished directions explaining this exact procedure when installing a 9030. Lots of luck.

This ... it worked before. Something changed. Test the controller with 12 volts after disconnecting the brake pedal wire from the controller. This simulates the brake switch closing. If the controller doesn't work in this test, it is bad.
